Abstract

The dissimilar welding of Al5083-H111 and AA6061-T6 alloys is popular in automobile and structural applications. Commercially available ER5356 UTS filler material and the scandium alloyed filler material are used to join the base metal with a tungsten inert gas welding process. Experiments were performed at different combinations of input process parameters, such as current, voltage and gas flow rate. The metallurgical quality of scandium migrated on the surface of base metal grains via the available latent heat of diffusion. Compared to the commercial ER5356 UTS filler material, the scandium-reinforced filler produced a better mechanical strength of 264 MPa. Subsequently, the weldment hardness also reached a maximum of 97 HV with scandium-reinforced filler material. The presence of scandium in the weldment significantly improved it from severe fracture. The rate of elongation was increased with the influence of scandium in the filler. The experimental design has proven that the influence of current is the predominant determining factor for commercial fillers and that the gas flow rate is the predominant determining factor for modified fillers. With the scandium being light in weight (44.955912 µ), it is effective in working environments. For the optimal processing, the scandium-reinforced filler can perform better in both metallurgical and mechanical testing. The modified genetic algorithm has identified that 187 A and 27.3 V in the power supply can produce the best weldment with 241 MPa strength. As a result, scandium-reinforced filler material is recommended for improved material properties in structural applications. Graphical Abstract
